Learn how to sew a surgical cap and face mask pretend play to make your little surgeon happy! I’ll also teach you how to sew a scrub cap and mask in adult size!
I made the surgical cap and face mask pretend play free pattern to match the DIY Vet Surgery Patient Pretend Play, that my daughter loves to operate on. Of course, the little surgeon needed an assistant so, I sew a surgeon set for myself as well. Also, I bought some of the surgical tools and the white coat is the older brother’s old shirt. Surgeon tools you can get for the pretend play medical toys:
What you need to sew a surgical cap and mask sets

1 yard for each set of quilting fabric – print of your choice
-
6” of ½” elastic
-
1yard of 1/8” elastic
-
basic sewing tools
-

Remember to always wash and dry your fabric ahead of time to pre-shrink it!
First, I’ll show you how to sew a surgical cap. You apply this same tutorial for both sizes and the child-size cap fits 19-20″ head circumference.
Step 1: Let’s cut out the top piece of the cap out of the quilting fabric and make a casing for the elastic. So, fold the back edge 1/2″ toward the wrong side of the fabric and then once more but ¾”. And, stitch close to the folded edge.
Using safety pin push 3” long ½” wide elastic through the hem and zig-zag stitch both sides to hold the elastic in place.
Step 2: Next, cut out the band piece of the cap out of the fabric and fold the piece in half lengthwise right side together. Align the raw edges and pin just the narrow sides.
Stitch the short and long edges of the narrow piece and repeat on the other side. Make a seam allowance width cut right by the end of the seam on both sides but make sure not to snip the seam.
Then, turn the sewn parts right side out, and iron press the band piece aligning the raw edges.
Step 3: Using a water-soluble pencil mark the middle of the band piece and the front middle of the top. Pin the band and the top piece right side together starting with matching the pencil marks.
Now, slowly stitch the pieces together and then using a zig-zag stitch finish the seam. It will prevent the fabric from fraying.

Now, let’s learn how to sew a surgical face mask. Please, follow my tutorial on DIY Surgical Face Mask Free Pattern, if you need a mask for more protection. As the CDC recommends, you can use a cut-up coffee filter to use as a filter layer. And the way I designed the face mask, you’ll be able to put the filter material between the fabric layers. Also, to have the face mask fit nicely to your face, you can add a nose wire.
If you are looking for a face mask just to play pretend with your kids, then follow the quick tutorial below.
Step 1: First, cut out 10.5” x 6.5” for a child and 12″ X 8″ for an adult, rectangles out of the quilting fabric.
Then, narrow hem the longer sides and make ½ “ wide casings on short sides of the fabric pieces.
Next, using safety pin push 6.5” (8″ for an adult) long 1/8” wide elastic through both casings and then tie the ends of the elastics.
Turn the elastic, that the knots are inside the casings. Gather the fabric on the elastic and stitch in place.
Done! Your little surgeon will be happy to have a custom made surgical cap and face mask for long hours of pretend play.

I have had this pattern cut out for several weeks but I found it a little intimidating and also had been working on other projects. Now getting down to the wire for Christmas, so I buckled down this morning. Like any other new pattern, just take your time and follow the directions. It came out nicely.
What is the Adult Head inch(es) that the Surgical cap fits?
Cherie, it fits head 22″ in circumference but it would be god for smaller or bigger head too.

Bless you! I have made so many masks now for our under-supplied health care workers. I am now trying to find a pattern for the cap… have found that the staff, due to their mega long shifts and having to wear their masks 100% of the time are struggling with behind the ear irritation. So I am now sewing buttons on to headbands for the masks to go onto instead of behind the ear… but am still looking for a pattern for a comfortable cap. Not the big bubble but more like your other pattern that would be adjustable for all head sizes. Any suggestions?
